Pellet Stove Door Gasket: Why the Seal Matters More Than on a Wood Stove
On a wood stove, a leaking door gasket costs you efficiency and control. On a pellet stove it causes faults — poor flame, soot on the glass, unburnt pellets in the burn pot, and shutdowns you will spend a weekend chasing before you think to check the door.
Why pellet stoves are different
A wood stove burns on natural draft. Air moves through it because hot gas rises up the flue.
A pellet stove does not work that way. The combustion blower pulls air through the burn pot and pushes exhaust out the vent, holding the firebox under negative pressure. The whole combustion system is calibrated around air entering through the intake and nowhere else.
When the door gasket leaks, the blower takes the path of least resistance and pulls air through the door instead of the burn pot. The pot is now starved of the air it was tuned for. That produces a lazy dark orange flame instead of a bright one, soot on the glass within a day or two, pellets that pile up unburnt, and on stoves with a vacuum switch, nuisance shutdowns because the switch cannot see the pressure it expects.
Testing the seal
The dollar bill test works here too — close a bill in the door and pull, all the way around the perimeter.
There is a second test specific to pellet stoves. With the stove running, hold a lit match or an incense stick near the door seam. If the smoke gets pulled toward the door, air is going in there and it should not be.
Check the ash pan door and the hopper lid the same way. Both are sealed surfaces on most pellet stoves, and both leak.
What to replace
Pellet stove doors use the same rope gasket as wood stoves — measure the channel width and match it. The gasket sizing guide covers the measurement.

Do not forget the vent pipe
Because the exhaust side is under positive pressure, a leaking vent joint pushes flue gas into the room rather than pulling air in. This is a safety issue, not an efficiency one, and it is worth checking at the same time as the door.

Fit it the same way
Clean the channel to bare metal, lay a thin silicone bead, bed the rope, latch the door, and leave it 24 hours before lighting. The gasket cement guide has the full cure schedule.
One pellet-specific note: run the stove on a low setting for the first burn after a gasket change and watch the flame. It should come back bright and active. If it does not, the air problem is somewhere else — usually a burn pot that needs scraping or an exhaust passage that needs the ash vacuumed out.
If the stove is old
Pellet stoves have more wear parts than wood stoves — auger motors, combustion and convection blowers, igniters, control boards. If you are replacing a gasket on a stove that has already needed two or three of those, the economics stop working. Worth pricing a new pellet stove against the running repair bill.
